The single most common misunderstanding about custom challenge coins is that going off-round costs more. It doesn't. A shield costs the same as a round of the same size. A ship silhouette costs the same as a round of the same size. A state outline, a mascot outline, a six-point star, a Maltese cross — all the same price as the equivalent-size round. The die tooling is cut to whatever outline you specify; the underlying production process is identical.
That means custom shapes are one of the cheapest ways to make a coin distinctive. Two coins with identical art on a round vs. a shield read completely differently — the shield reads as authority and identity in a way the round doesn't. The ship silhouette tells you what command the coin is from before you've even read a word of text. Custom shapes do real visual work, and they do it free.

DESIGN CONSIDERATIONS
A few practical notes when designing a custom shape. Thin protrusions (rifle barrels, antenna, sword tips) need enough material to survive striking — usually we'll quietly thicken them slightly in production prep, but it's worth knowing up front that an exact knife-edge silhouette can't always be preserved. Internal cutouts (open windows in the design where you can see through the coin) are possible but cost more because they require die-cut piercing. Very small features (sub-1mm details) get lost regardless of shape choice; coins are physical objects with a minimum feature size, and microscopic details just don't transfer cleanly.
For the strongest custom-shape results, pick a shape that reads clearly at a glance, leave enough material for structural integrity, and don't try to cram too much design detail into a complex outline. The shape itself is doing a lot of the visual work — your face art doesn't need to compete.
